An exposed-fastener R-panel roof contains many repeated details: panel sidelaps and endlaps, fasteners and washers, ribs, closures, penetrations, curbs, ridge and eave conditions, gutters, and transitions. A leak can involve one detail or several interacting conditions.
The visible drip inside is a symptom, not a diagnosis. A useful investigation traces likely water paths, documents repeated patterns, and checks whether the panels and supporting assembly remain serviceable enough for repair or restoration.
Fastener and washer conditions
Exposed fasteners move with the roof and remain part of the weathering surface. Conditions can include loose or backed-out fasteners, deteriorated washers, missing fasteners, overdriven or underdriven installation, enlarged holes, corrosion, misalignment, and replacement fasteners that do not match the substrate or original hole.
Simply applying sealant over every fastener may hide the symptom without correcting attachment, movement, hole condition, or incompatible previous material. The repair approach should consider the panel, substrate, fastener type, washer, hole, spacing, and current system requirements.
Panel sidelaps and endlaps
Sidelaps depend on panel geometry, engagement, fasteners or stitch screws, sealant location where required, and continued alignment. Endlaps add another horizontal joint where panel support, overlap, sealant, fastener placement, slope, and water flow matter.
Open joints, missing or failed sealant, misalignment, damaged ribs, insufficient engagement, movement, debris, or ponding can create leak paths. The field condition must be compared with the actual panel and project detail; a generic bead of sealant is not a complete lap design.
Flashings, curbs, and penetrations
Roof transitions concentrate movement and water. Common review areas include pipe boots, equipment curbs, skylights, vents, walls, gutters, eaves, ridges, valleys, expansion conditions, framed openings, and later-added penetrations.
Problems may involve aged materials, open corners, reverse laps, inadequate height, missing closures, fasteners placed in water paths, incompatible sealants, unsupported metal, or field modifications that bypass the original detail. Equipment replacement can leave abandoned openings or connect new curb work to an older roof without a coordinated transition.
Corrosion is a condition, not one diagnosis
Surface oxidation, coating failure, edge corrosion, cut-edge corrosion, contact corrosion, and perforation are different conditions. Their significance depends on location, extent, metal loss, coating, exposure, drainage, dissimilar materials, underside conditions, and whether the panel still performs structurally and as a weathering surface.
Cleaning and compatible treatment may be considered for limited eligible corrosion. Panels or trim with perforation, substantial section loss, severe deformation, or unreliable attachment may need replacement. A coating should not be used to conceal metal that can no longer support the proposed system.
Movement and attachment
Metal expands and contracts. Exposed-fastener panels, trim, sealants, penetrations, and building movement must accommodate that behavior within the system’s design. Repeated fastener back-out, torn holes, split sealant, distorted panels, or failed transitions can indicate more than normal surface aging.
Where movement, framing, or attachment is uncertain, the appropriate designer or engineer may need to evaluate the condition. A contractor visual inspection does not certify structural capacity.
Drainage and debris
Low spots, blocked gutters, undersized or damaged outlets, debris, equipment discharge, and poorly coordinated additions can hold or redirect water. Coating follows the existing surface and does not create slope or correct structural deflection.
Drainage work should be coordinated with roof edges, downspouts, overflow routes, foundations, site discharge, and applicable project requirements. Review TCR’s gutter and drainage services for related scope questions.
Repair, restoration, or replacement?
- Targeted repair: may fit isolated fastener, lap, flashing, trim, or panel defects where surrounding areas remain serviceable.
- Restoration: may fit a broadly serviceable roof after defined repairs, preparation, corrosion treatment, reinforced details, and compatible coating components.
- Replacement or recladding: may fit widespread perforation, unreliable attachment, extensive panel damage, unsuitable geometry, or performance requirements the existing assembly cannot support.
- Hybrid scope: may combine selective panel replacement with broader detail work and restoration when the boundaries are defensible.

What to document during an R-panel review
- Panel profile, roof areas, slope, spans, supports, and visible modifications
- Fastener and washer patterns by area
- Sidelaps, endlaps, ribs, closures, and sealants
- Penetrations, curbs, flashings, edges, ridges, valleys, and transitions
- Corrosion type, location, extent, and any perforation
- Drainage, gutters, debris, and water paths
- Interior observations, leak history, previous repairs, and access limits
